I have issues with the transfer case grinding and slipping out of gear. I took it apart and found the range fork was hitting and rubbing the synchronizer hub. I don't know who was in here before it was a junk yard case, and am not for sure if I am missing a bushing or washer. Does anyone have any ideas on what would cause this?

It has been several years since I have rebuilt a 241 so I am going on memory here, but since nobody else responded yet... Are the wear pads still on the fork with minimal play where it slides into the hub? When moving the shift lever did it feel like the detents were functioning? Do you have an exploded view diagram to compare what you have laid out in front of you? I rebuilt 2 that had issues popping out of gear which was a result of worn out pads and severely worn forks (resulting from other issues).

I messed with it again last night, and the range selector is raising the mod fork up to were it rubs on the synchronizer hub. I can't find where there is any adjustment to either lower the fork or raise the hub. I am lost. There has to be something simple I'm missing.

I am not quite sure what you mean by moving the mode fork up, it should only move backwards and forward. It should not be able to touch the hub as that is inside the sleeve and the fork is riding in the sleeve’s groove. Is that something you can post a picture of?

EDIT: Did you verify the snap ring on the output shaft at the rear bearing was in place?

I think I figured it out. I had the bearing drove in to far which dropped the shaft a little. Just that little bit was enough to mess the clearance up when shifting into 4H.
