I never really looked into it. Shortly after it started doing that, I accidentally broke one of the refrigerant hoses while doing the intake gaskets so that killed the ac for a year or two. I replaced everything with the a/c (evaporator, too) last year and it’s never worked better. It quit leaking as well.

From what I’ve read, the coil can freeze when it’s low on refrigerant but I’m not sure. The box did have some RTV on the seams, but it wasn’t consistent and wasn’t very much.
Interesting, so there's a sweet spot there before there's too little pressure for the compressor to turn on that the coil may freeze up? I would not have expected that. I'll keep that in mind.

All good suggestions in here. My bet is that the drain line into the engine compartment is partially clogged and not draining like it should. As mentioned, I'd hit it with some air or run a pipe cleaner through it. I've had that issue once or twice in my '97s.

How long is this drain line? I feel like I'll add this to the list of things to do when the weather warms up, need to know how long of a pipe cleaner I'll need.

I'm actually not sure, sorry. I let my mechanic take care of it when the trucks were in for oil changes. That's what he told me he did. I'd imagine something like this would do the job even better and be a handy tool to have around, though. I've been thinking about buying one in case I need to clean those lines again.

It’s maybe an inch or so long. Photo below shows the drain stub that goes through the firewall near the heater lines. The rubber elbow pulls off.

Ah, that's easy enough to take care of. Thanks for the info.

Ok so I busted the box open and it’s what I believe to be the evaporator. I’ve ran a coat hanger down it several times but it’s still drippin a lot off the bottom of the evaporator and running down the box. Do I need a new evaporator?

The evaporator should be sweating, that's why the drain is there. The evaporator box shouldn't be sweating, and it shouldn't be sweating more than the drain can release.

Got a picture of where it’s leaking? Or can you spot the source?

What did you open up? You have to pull the dash to separate the case to get to the evaporator. The heater core can be accessed by removing the bottom panel of the case without pulling the dash.

Evaporator (E) vs heater (H) coil locations...
