Has anyone managed to do a DIY cabin filter?

Yeah, this. The AC system wasn't designed to compensate for the reduced airflow from the restriction caused by a cabin air filter (and especially, a dirty cabin air filter).
Ive never had car system freeze up, but this sounds like how it would happen, probably crack the box if it did ice up

You are most likely right.
I'll still going to take the blower out and see if there is any way to MacGiver something.

I think the fact that you can’t find anything on this is telling, in that, there just isn’t a good option. They’ve been around for 35 years and I’ve never heard of any either.
This is why I'm getting the air purifier. The only other decent option I was able to come up with was retro fitting a newer system, which would be way more expensive.
The easiest and most simple solution is never turn on outside air, always leave on recirculate
Wish my 89 had this option, would make things far more simple

I don't think this is on most peoples radar. I mean not many people are into hot-rodding their HVAC system as long as it cools and heats.

The easist way to do it would be to put a filter in the cowl. I don't know that there is room for that, Though. That's where it is on my Volvo's. The filter sits inside a plastic frame that sits over the steel intake.

If I were looking for a filter that was cowl shaped, look for a 99-06 bmw e46 3 series or 04-08? first gen e83 x3 filter. They are very very close to the cowl shape, long and not deep nor thick. Easy enough to cut down as well. But I live in the desert where you are never dust free even indoors, and I’m not seeing a big issue on mine.
