Having seen a few pics of failures, they always crack where the shaft holds the pinion to the casing. Adding a gear would absolutely lower the stress on the individual pins. If the five-pinions are failing, either the drivers are driving it like they stole it, or the metal or bearings being used is cheaper.

I thought Sonnax made a 6 gear planetary gear set to "fix" the wide 1-2 ratio jump and remove any vulnerability the 4 and 5 gear sets are known for? A Google search turns up part number 77284-k

That single part will also cost you around a third to half the cost of a standard rebuild at most shops lol

How much torque was going through this thing?

So it was geared differently? Only way to fix that gap is a regear or a looser converter.

The same is true for the 4L80E, but for a different reason. There is less material around the hole on the cage so they break more easily, even though they are from the supposedly stronger 4L85E. The planets themselves are not really the weak point so adding an extra doesn't do much for you.

Not to come across as argumentative, but while both of those modifications will change the way the vehicle performs, neither will affect the relatively larger gap between 1st and 2nd (larger, that is, than a TH350 or TH400). Changing either is external to the transmission, so the gap remains unchanged. Changing the planetary gear for a different unit that is geared with a different ratio from the original is the only way to change the difference in ratios between 1st and 2nd. One of the differences that exists between the 4- and 5-pinion planetaries is that the 5-pinion units (at least some of them) have reduced the 1st gear ratio from 3.06:1 to approx. 2.84 (couldn't find the exact specs as I'm writing this). That is the only way to change the 1st - 2nd gear gap.

I was referring to regearing the transmission, you're absolutely right in that the differential will have no effect. But a looser converter WILL eat up that gap when the shift is executed. Now top end should be the same, so you got me there. That post sounded better in my head.
