Do you have the dimensions for that intercooler you bought? I'm at a similar stage in my conversion and when I went to fit the headlights after placing the stock gen2 dodge intercooler I was shocked at how much I will need to trim off the headlights to make them fit. I grabbed a GMC work truck single headlight grill and was going to fit that until I saw you had a good sized intercooler placed in there.

If you look up Mishimoto Universal S-Line, you'll see the dimensions. I cant remember offhand but they only have 1 S-Line in that shape/size.

I've spent the last 5-6 nights trying to hammer out some of the details after work. Finally got the truck done enough to take it on a test drive. Ive attached a short video (sorry, poor quality). Can't wait to put a few more miles on it and get the AC working (just need to evacuate/recharge).

Small update. Still finishing up some of the wiring and waiting for some larger split loom to arrive. Installed my Speedhut gauges this weekend. Been driving it around and have probably put ~300 miles on it so far.

A few observations:

#1: Sound deadening is an absolute must. It is way too loud inside the truck now. Part of that is the worn out front tires but it needs to be quieter all the way around.

#2: Acceleration is as good, if not better, than the 454, even at light throttle. I was worried about the Cummins making the truck sluggish to get moving but it is excellent.

#3: Regearing is mandatory. The 4.10 gears are terrible. I'm in 5th gear by 40mph. I don't have a tach hooked up yet but the engine sounds like it's screaming at 55+. Likely going to go to a 3.42:1 ratio.

#4: The AFCLive from Power Driven Diesel is great. It really gives gives you the ability to tune this power on-the-fly. Rolling coal isn't an issue. I mounted the AFCLive in the dash cubby. It has a "party mode" switch on the right side so I biased it to the left.

#5: MPGs seem to be dramatically higher than the 454. It's too early to have conclusive data but it seems like this thing will go days on a 1/4 tank. I'll update when I have more data.

So far I'm pretty happy. I can't wait to hook this thing up to my camper and see how it does. I might try that after work one day this week. I'm still battling a couple rattles I can't figure out and it looks like I need to order a new alternator. The engine is loud enough to be annoying but I'm hoping once I get some sound deadening in the truck it will be better inside.

Not the least bit shocked at your desire to regear. Looking forward to more updates after you really get to use this thing. What kind of boost are you making? My friend with a 12V replaced a spring in the fuel system that supposedly makes a big difference in power output and makes it not run out of steam so quickly.

I'm not sure yet what my peak boost is. Since installing the gauges I've seen 25# so far but I havent really pushed it for any real duration for fear of blowing an intercooler boot off (still need to bead roll one end of a pipe). I think my max will be somewhere between 35-40 but we'll have to see.

That is weird that it is so loud inside the cab. One of the things that I liked about my '06 cummins was how quiet it was compared to the powerstrokes that I had had in the past. Any surprise holes in the body?
