'93 K1500 (floor shift) does not fully disengage. It has a rapping/knocking noise. The thermal actuator is new(ish); it worked fine when it was new. Is this a weak actuator, something sticking, hub, half-shaft or something else?

Rapping/knocking noise from WHERE? Transfer case? Front differential? Rear axle? One or both driveshafts? Engine?

Rapping/knocking could be from the radio, if tuned to an ethnic station.

Up at the front end. Its either in the diff., at the half-shaft or hub. I can't tell anymore specific than that, but it is when its trying to come out of 4WD.

Well easiest way would be to simply unscrew the actuator and see if changes. Probably in there.....
