Welcome to the forum. Nice Tahoe, and I like the video. Guess I should do one on my Silverado one day, but I never seem to be finished with it. Its Is always a work in progress. On your headers, I fought the same issues on mine. What I ended up doing was to smash up the flange that seats into the exhaust pipe. I did this with a ball peen hammer. I bought some steel doughnut gaskets for a 1972 1/2 ton Chevy truck with a 350. I made the flange on the headers bend enough to fit the doughnut. Then I used some grade 9 bolts where I could tighten the crap out of them to seat the doughnut gaskets into the header flange. So now that flange is inverted, and fits the steel doughnut gasket perfectly. I havent had a header leak in several years. Here are a few pics, but you cant see the doughnut gaskets.

oh im far from being done. The video is really for guys trying to make a decision on a exhaust system. I figured this is probably a pretty popular combo since the cat back is the only bolt on I could find for the 2 door, the Y pipe is basically the matching flowmaster part to go with the cat back and the headers are the cheapest you can go without buying junk. So hopefully the video helps some other guys out

Good video. Welcome to the forum. I really want to put some long tube headers on my silverado. I tried some shorties but didn't fit up good and leaked and I just took them off and went back to stock.

I did put a Flowmaster cat back on. I used some of those clamp style connects and never would have thought they worked good but they worked good and great for adjustments. I also added the heat shield and riveted in some of that "make a shield" material I had laying around in the hopes of preventing any future rattles.

Hope to see more of your Tahoe on this forums.

I couldn't get a good alignment to the stock cat y pipe with it all loosened up. As you are aware on the passenger side is tight quarters, and it was just me trying to install it with bolts not studs and I crushed the header ball when tightening and never could get it to seal again.
