Install an NP241 and forget it. Front axle can be managed with a simple switch. This arrangement can be useful if moving traivers around.
T-case actuator is likely failing. Water inside the t-case electrical connectors was famous for your problem. Bad grounds also contributed. But Actuator motor module number one fault.
Be certain that any t-case you may buy has an output shaft road speed sensor that is correct for your truck. T-cases are cheap and usually plentiful. A manual T-case is a wonderful thing!

In order to swap i assume i would need to find a donor truck with the linkage and case, besides that i should be good right? I also would need to cut a hole in the floor pan i assume which ismt that big of a deal

Nope. The marks for cut is stamped into the floor. You must be under the truck cki to see them. An NP241 and shift linkage, inside cover are all removed from a similar truck and will bolt in. The front driveshafter will need different u joint on case end. Speed sensor should be same. Just leave the tccm in the truck an and unplug same. Grey/black will email engage from different by grounding. Backup light is separate and part of the transmission. These cases,are common and used in half and 3/4 ton. Pay attention to your output shaft splines. Probably 31 which is typical for most NP241s. It's straightforward install. It will shift when you want it to. All indicator lighting is in the t-case cover. All ćan be easily connected, including the front diff
lock light. All the wiring for lights, front axle, and mode is already inside the dash. The shifter is very positive and easy to operate. 12v feed off power panel.
I have an NP243 and probably the push buttons assembly. Laying in my shop for 4 years.

I have loaded a few pics in an album called L29 Suburban. It'll show the shifter and general arrangement. I think it'll come up first in the media files. It'll also show a manual shifter...an auto wound have similar t-case layout.

Well this weekend went a head and bit the bullet, np241 from local yard for 150$ with linkage and a 90 day warranty. Posi Lok up front in place of diff actuator. Works flawlessly.

Excellent! NP241 is durable if in good condition. Watch for leaks early on. Keep the Posiloc cable lubricated if required. It may get stiff over the summer when not used.

Was thinking about a nice feature of the system you have. You probably figured this out, but as long as the front different lock is engaged, you can shift between 4 hi and 2hi on the fly.
Shifting into 4 lo requires slowing to about stopped..or pretty much. Automatic should be in neutral when shifting into 4 lo if totally stopped.
The front axle never completely locks. Always some differential action.

Had a brain fart on that neutral thingy...you want it in park. Auto trans running in neutral will grind on the transfer case when shifted thru the t-case neutral gate. It'll grind on the Park Pawl if not shut down first and t-case is in neutral.
I drive a manual and gotta think before speaking ....!?
